The customer sent us permission from the copyright owner (Henson company), which states that
<Henson Builder LLC does not build for retail purposes therefore will not, by choice, restrict the private puppet builder to build. =93replicas=94 for non-profit, non-business, and non-broadcasting uses.>
We got the permission as an e-mail attachment. I assume the work will be completely legal  soon as we get it signed in paper form.

  It's more or less legal for someone to build a replica for private,
  non-commercial use but it's definitely illegal (not to mention fairly
  unethical) to accept a commission to do it and you would be more liable
  under copyright laws then they would be.
