That sent my mind to thinking.  I used to work in the sign and printing 
industry and we used a product called  polystyrene that came in various 
thicknesses and colors ( .060, .040, .020, and .010 if memory serves).  
Sizes for the base material ranged from license plate size (6" x 12") to 
more standard sign size (12" x 18", 18" x 24", 24" x 36") to large sheet 
size.  Was a wonderful material for making unusual shapes, as it could 
be carved with a razor blade or xacto knife, and came in wonderful 
colors as well.  Might make for good shadow puppets also.  You could 
easily find it at any local art supply shop, or any sign supply shop as 
well.  Yellow Pages or the Net would be helpful for local areas.

Just thought I'd share a thought.
