Mathieu, I came across this patternmaking mecca some time ago and thought it
might prove useful to you.

I did quite a bit of work for the Muppets when they first came to New York
in 1961 and devised casting techniques for foam puppets based on the
chemistry extant at that time. Multiple babies, etc. so I can't help with
your cementing problem with a foam wedge. All the multiple round headed
puppets were cast using plaster molds and a two part foam chemistry. Jim and
I were co-chairs of the 1963 PofA national festival in Hurleyville, NY at
the Morningside Hotel (long since demolished). I still live in that area and
at the age of 80 still do an occasional gig. You can see my website at

Hi all.

I am still very new at patternmaking for foam rubber puppets, so I wasn't
able to make a
very spherical shape yet. I did achieve wonderful other shapes (more
complex, strangely enough), and I'm using them on the puppets, but the
sphere is yet to be achieved.
The wonderful other shapes are a spider's abdomen, a fat pill shape, and a
strange faceted ball that was almost round.

Can somebody tell me the mathematical formula to calculate the proper height
and width of a rounded diamond wedge that will make up the sphere, depending
on how many wedges I plan to include? I know it exists, I read it someplace
years ago, perhaps even here on Puptcrit.

Even If a formula cannot be found, can someone send me a picture of the
single wedge, and tell me how many of it it takes to make that sphere?
I figure I can enlarge or reduce at will...

I'm dreaming of a basic patternbook for basic shapes like these:
-sphere
-pear/lightbulb
-peanut in the shell
-trumpet

I can't get The Foam Book right now, money is more than tight. but it's in
the plans (The DVD is tempting)

Alan,

The ebay link you posted doesn't seem to be working, but are you referring
to auctions for Muppet replicas? It's a pretty remarkable black market, they
sell for anywhere from $500 and up. I suspect it's even bigger it seems on
ebay. I know when I used to build puppets for others there was rarely a
month went by when I didn't turn down someone who wanted a Muppet replica.
People were willing to pay a lot of money for them.

As for making foam puppets from the chemical process, it is still done 
today, we have a supplier of Smooth-On products locally, and my collegue 
works for that place. I might try that process someday!

Thanks Andrew, fascinating article on your blog, as always.

Last year I turned down a Heavy metal Hommage band who wanted a giant puppet 
of Eddie, the mascot from Iron Maiden (I think).
I suggested I could do something in a similar mood and visual style, as if 
Eddie was just one member of a race. When I told them that, I pretty much 
lost them as cutomers. I never heard from them again. They couldn't 
understand the moral issue, they said they were actually paying hommage to 
the band. True, but they are making money in the process. They would 
probably not get in trouble with the replica, but I could, as the builder 
who would have made it possible.

Mathieu,

What you're describing is called "the wedge method" of foam puppet
construction. The basic idea is that to make a perfect sphere you glue
together eight wedges that are four times longer than they are wide. You can
create different shapes by varying the size, shape and number of wedges.
have an old tutorial (incomplete unfortunately) at
http://www.bear-town.com/backstage/tumbles_intro.htm that describes how to
do this if you haven't already seen it.

I would personally not buy the Foam Book. If money is tight I think you'll
find the patterns sold by Puppet Project much better. The patterns are
somewhat lacking when it comes to technical details, but as far as learning
how to make different shaped heads they are great.

Even better is a new DVD by Dave Privett called "From Sketch To Show:
Patterning A Puppet". It can be ordered through Dave's company Playsoup at
http://www.playsoup.com/store/video6.htm
