Don't worry; the audience won't notice. I just take the paintbrush to everybody (er, the puppets) once or twice a year. It's also handy to carry around a red Sharpie for those really glaring, new, at-the-gig nose blemishes. (On the puppets, I mean!) Do also remember that the head isn't really the best place for whacking. Punch's hump and Judy's rump may have evolved from ancient comedic archetypes, but they also serve the very practical purpose of padding your wrist during puppet combat. And if you're using a traditional slapstick, you should "pull your punches" (sorry, couldn't resist!) and not hit anybody hard at all. With regard to fitting the head to your fingers, just glue some upholstery foam in the neck. Then you don't need to fill the head with anything, and you'll have a custom fit every time -- even when your fingers swell from too many shows in a row!
