Michael, The diffuse light source you use for your shadows is what 
keeps the control rods from showing.  But, projected images are, by 
nature, very sharply focused and will cast control rod shadows if 
used from behind.  So, you will need to use front projection for the 
images if you want to avoid this.

I know Hoby Ford (of Golden Rod Puppets) uses a technique of a front 
slide projector for his "Turtle Island Tales" shadow puppet show.  He 
maintains the correct lighting balance by using a dimmer on both the 
shadow light and the projector light. (there is a way to wire into 
the projector light to control the brightness)

Yes, mirrors are commonly used to reduce the throw a projector needs. 
This is mostly used in TV's. For a good quality reflection, you need 
a front surface mirror.

Modern video projectors are very bright, but I really don't know if 
they can compete with a 500 watt halogen source. The only thing I can 
say is to try it.  Perhaps a friendly school where you are doing a 
show will let you try it with their video projector. Be sure to find 
out how many lumens that projector emits, so you can compare it to 
the projector you may purchase. I suspect you will need to dim your 
500 watt fixture.

Video projectors vary on how wide they project their beam.  There are 
some wide beam ones, such as the toshiba TDP-EW25U that requre only 
about 30" for a 60" (diagional) image.
