We have built our own cases used both for transporting marionettes, rod
puppets, etc. and support for the staging for the shows.  The cases are
desinged to be the maximum size accepted by the airlines as baggage, instead
of cargo.  We can check two boxes per airline ticket.  The boxes are
reinforced on the inside with 1x1s (or more preciesly, 3/4 x 3/4 inch) wood
bracing, and are built as an enclosed box.  The side panels are made from 1/8
inch luan paneling.  If we intend to stand on top of a box (as used for the
puppeteer's bridge, for example) we add another stringer to reinforce the top.
After the box is glued and screwed together, we run a router around all the
edges to make them smooth, and cover the whole thing with fiberglass and
resin.  We reinforce the edges with additional fibreglass strips.  After the
whole thing is dry, we cut the top off...this makes sure the box top will fit.
Instead of cutting the top off at the same depth, we drop the front part about
1 inch from the top and 6 inches from each edge, and cut the middle part about
1 1/2 inches from the top surface, ..This 90 deree offset gives the box
strength in case it's dropped on it's edge.  We router out depressed areas for
the latches, so that the whole outside of the box is smooth.  Any questions?
A 18x20x34 inch box weighs 22 pounds as I remember.  It's relatively easy to
fix the box in the event an airline baggage smasher pokes a hole in it!!  You
