I've been making large parade puppets, called Styrogoyes from  rigid 
beadfoam packing forms.  Usually I just assemble then into "skulls" by 
mixing and matching various found forms.  Low-temp hot glue joins them, 
bamboo cooking skewers reinforce all joins.  Very light, very weatherproof.
