I didn't see a mention of L200 foam in any of the responses, so I 
thought it's worth mentioning.  Rather than using polyurethane foam for 
the head, L200 is a good option.  It is much stiffer than polyfoam, does 
not have cells, but is still flexible enough to pattern, giving you  a 
head which is semi rigid.  It is available in various thicknesses (1/4, 
1/2, and one inch) and can be assembled with contact cement.  There is 
also a foam called M300, which is like L200  but stiffer.  I used M300 
to make the head for a very large (10' tall) costume character once, and 
it worked well.
