Have a look at the website "Bear Town", Gives a pretty good description on constructing a hollow head. Draw a circle representing the circumfrence of the head, divide it by six or eight then draw a diamond shape, approximately the height of the head and as wide as 1/6 or 1/8 of circumference. Now round the top and bottom points, lessening the curve till it reaches the centre. cut out and glue on edges 6 or 8 and viola! this will give you Ernie!!!! (or in my case a body suite for a fat chef!) Now lengthen the top half of each diamond and shorten, correspondingly, the bottom and Hey Presto!!!! Burt!!!! Fabric can be sewn up using similar pattern or done in 1/4s and glued on!!! Can't help with the other Q's BUTTTTT:
If you are carving block foam with a bread knife and scissors. . . buy yourself a cheap angle grinder, a sanding disc and adapter and you have an instant "hot knife" similar to a fabric bolt cutter. I have a chain mail glove but rarely use it and rarely does the "knife" grab the foam and pull it out of my hand and its easy to glue the "nick". You use the disc on its edge as a knife and then use the flat to carve/sand the foam for an unbeleivable smooth finish. . . wear a dust mask. I carved a three quarter height goblin. . .Ie 1200mm high in less than 2 1/2 hours from marked up block to ready to paint and it came out as smooth as a cast Gm!!!!! Ive had a lot of practise but its not hard to learn.
